How To Fix High Moisture Content In rCB

High moisture in recovered carbon black (rCB) causes powder caking, re‑agglomeration, poor dispersion in rubber compounds, and disturbs air classification performance inside ACM or jet mills. The target moisture for commercial rCB is typically ≤1.0%, ideally 0.3–0.8%. The solution covers upstream control, drying process, post‑drying handling, and root cause troubleshooting.

1. Identify the source of moisture first

Common sources:

  • Raw pyrolysis char itself carries moisture from the pyrolysis reactor, quenching, or condensation.
  • Ambient humid air entering silos, conveyors, or baghouses.
  • Cold powder contacting warm humid air after drying, leading to surface condensation.
  • Water leakage from heat exchangers, dryer seals, or cooling jackets.

2. Drying the crude char before fine grinding (primary fix)

Drying must be done before fine milling, not after. If you dry finished fine rCB, the fine powder will form hard, irreversible agglomerates that ruin dispersion.

Recommended dryer options for rCB:

  1. Flash dryer (air stream dryer)
Hot gas directly contacts the dispersed char powder; fast evaporation, low residence time. Good for low-to-medium moisture char. Careful temperature control to avoid over‑oxidation of rCB surface.
  2. Rotary drum dryer
Best for high‑moisture coarse pyrolysis char (6 mm feed). Gentle heating, suitable for continuous large-volume rCB plants.
  3. Paddle dryer
Indirect heating, low oxygen environment, minimizes oxidation risk for sensitive rCB surface. Ideal when preserving surface activity is critical.

Key drying parameters:

  • Keep material temperature below 120–140°C to prevent surface oxidation and volatile loss.
  • Use low-oxygen hot air or nitrogen if rCB has high volatile content to avoid fire/explosion risk.
  • Monitor outlet moisture online with near-infrared (NIR) moisture sensors to auto-adjust feed rate and hot air temperature.

3. Isolate and seal the entire process after drying

Once dried, rCB is highly hygroscopic and will reabsorb moisture rapidly.

  • Use closed, negative-pressure conveying (screw conveyors, pneumatic conveying with dry purge air).
  • Purge the baghouse, silos and transfer chutes with dry dehumidified air or nitrogen.
  • Insulate silos and piping to prevent cold-wall condensation.
  • Check baghouse filter bags for condensation; avoid cold outside air leaking into the system.

4. Post-processing storage & packaging

  • Silo storage: Maintain slight positive pressure with dry air; avoid temperature swings.
  • Packaging: Use moisture-barrier laminated bags (aluminum or PE barrier liner) instead of ordinary woven poly bags.
  • Bag the powder hot (not overheated) and seal immediately. Allow cooling inside sealed bags, not in open air.
  • Store finished bags in temperature-controlled, low-humidity warehouse; avoid outdoor storage.

5. Process adjustments if moisture creeps into the mill

If residual moisture enters the ACM / turbo classifier:

  • Reduce feed rate to extend drying residence time upstream.
  • Increase temperature of process air (within safe limits).
  • Check for sticky buildup on turbo classifier blades; clean buildup regularly, as sticky deposits disrupt classification and worsen D97.

6. Troubleshooting common mistakes

  • ❌ Drying fine finished rCB: creates hard agglomerates that cannot be broken during rubber mixing.
  • ❌ Too high drying temperature: oxidizes rCB surface, reduces BET and reinforcement performance.
  • ❌ Using unfiltered ambient air for pneumatic conveying: humid air rehydrates powder instantly.
  • ❌ Poor bag sealing: finished rCB absorbs moisture during storage.

Quick Decision Flow

  1. Raw char moisture high → install/optimize pre-drying on crude char before pre-crushing and fine grinding.
  2. Dried powder gains moisture after dryer → seal transfer lines, silo and baghouse, use dry purge gas.
  3. Finished packaged rCB moisture rises → switch to moisture barrier bags and improve warehouse humidity control.

The correct way to fix high rCB moisture is dry the coarse pyrolysis char before fine grinding, then protect the dried powder from re-absorption by using closed conveying, dry purge gas, insulated silos and moisture-barrier packaging. Never rely on drying finished fine rCB, as it forms permanent agglomerates and damages dispersion performance.
